The typical problems here are timeouts or memory use, however ...

reduce the number of messages in that maildir to something sane --
400,000
messages in a maildir is madness.

Thank you for your reply. I have switched to plain text, please let me
know if it is ok.
As for the 400K trust me I know its madness but unfortunately I can not
do much about that. Can you please explain to me what you mean by "trace
on qmail-pop3d". also if there are any other oprions please let me know.
